Simulation-Optimized Extrusion Dies
We optimize your highest-volume dies using finite-element simulation — then sell them at your current vendor price. If the die doesn't perform, you don't reorder. That simple.

How It Works
It starts with a conversation. We look at your high-volume profile portfolio together and identify where simulation is most likely to move the needle — the right die, the right press, the right starting point. You don't send us a drawing cold. We figure out the target first.
We run finite-element simulation — as many iterations as it takes. Metal flow, die deflection, bearing lengths, stress distribution. We keep running until the numbers are right. This is our cost, not yours.
Once optimized, we handle manufacturing and delivery. Lead times are short — and since you already have copies running, there's no gap in production.
Market price. No engineering surcharge, no consulting fee. You're not paying for the simulation — you're buying a die. Same line item, same budget approval process.
If the die runs faster, lasts longer, and produces less scrap, you switch your reorders to us. That's when we get compensated. If it doesn't perform, you go back to your old vendor. No obligation.
Your current die vendor sells thousands of dies a month. They're not spending days in simulation on your specific profile. We are.
We can afford to invest that time because we're not billing by the hour — we're building a supply relationship. If the die works, we earn the business. If it doesn't, we absorb the loss.
That's the bet we're making. We make it because we've done this for 15 years and we know what the simulation tells us before the first billet runs.
We use finite-element simulation software — the same platform used by the top die makers and aluminum producers worldwide — applied to your specific profile, not a generic template.
Flow Analysis
Standard deviation of exit velocity across the complete billet cycle
A velocity snapshot shows one moment. This shows the full picture — whether the die maintains consistent metal flow across the entire billet. Lower deviation means the press can run faster without generating scrap. That gap is the throughput improvement. It is not visible without simulation.

Remote-capable — on-site visits welcome when the door is open
A leading North American aluminum extrusion manufacturer brought us a high-volume hollow profile with a known speed limitation. Simulation identified the die deflection and flow imbalance patterns that were capping press speed.
The optimized die was manufactured and delivered. On the press, throughput increased approximately 25% against their existing production baseline.
One good die opens the conversation. From there, we look at the rest of the high-volume portfolio together.
Who It's For
We work with a small number of extruders at a time. The optimization investment is significant — so we're selective about where to put it.
The model works when you're ordering 20+ copies of the same die per year. The engineering is amortized across those copies. Single-run or prototype dies are not a fit.
Speed capped by scrap risk. Premature fractures. High trial run count. These are the dies where simulation has the clearest ROI — and where the improvement is easiest to measure.
You don't need to drop your existing vendor. You just need the ability to source one die from a new supplier and run it on the press. That's the only ask.
We're a U.S.-registered company serving domestic extruders. We understand lead time expectations, quality documentation, and how operations work in this market.
The economics scale with press count. The more active your die portfolio, the more targets we can identify — and the faster the relationship builds value on both sides.
We're not a transaction vendor. The extruders we work with best want an engineering partner — not just another name on the approved supplier list.
Engineering Tools
We're building a suite of interactive tools for aluminum extrusion engineers
Statistical analysis of die service life across your profile portfolio. Identify which die geometries are underperforming and why — before they fail.
Model the throughput and cost impact of batch size decisions — billet count, press stops, die change frequency — across different press configurations.
Optimize billet length for your profile weight, press capacity, and yield requirements. Balance end-discard minimization against cycle time.

Optimized Extrusion Solutions LLC was founded on a straightforward premise: aluminum extrusion die optimization is a deep specialty, and most manufacturers access it — if at all — through die makers who lack simulation capability, or through generalists who lack extrusion-specific knowledge.
We sit at the intersection. Over 15 years spent exclusively on aluminum extrusion die design and finite-element simulation, including six years as Project Engineer at one of Turkey's largest aluminum extruders — where simulation was applied across an active portfolio of more than 250 profiles.
We bring that depth to U.S. extruders — on your shop floor when the door is open, remotely when it isn't.
Common Questions
What if the die doesn't improve performance?
You don't reorder from us. You go back to your existing supplier. Your only exposure is taking delivery of one die at market price — the same price you'd have paid anyway. We absorb the simulation and design cost entirely.
How does your price compare to my current vendor?
We price at market — not cheaper, not higher. The value isn't in the unit price. A die that runs 25% faster pays for itself many times over per shift. That's where the economics work.
Do I have to share proprietary profile geometry?
We work under NDA. All drawings and production data are treated as confidential. We can structure the engagement to protect your design IP appropriately from the start.
Can we be involved in the optimization process?
Yes — and the best results come from it. Your process knowledge combined with our simulation capability produces better outcomes than either alone. You can be as involved as you want, from the initial conversation through each iteration.
We already have a strong relationship with our die supplier.
We're not asking you to end it. Start with one die — your hardest one, or your highest-volume one. If our die outperforms, we have a conversation. If it doesn't, nothing has changed for you.
Get Started
No forms, no funnels. Tell us a little about your operation and we'll set up a call. If there's a fit, we'll figure it out together — which die to start with, how to structure the trial, what success looks like for your press. We work remotely when needed, but we'd rather be on your shop floor.
